    I use one report with several sub reports for that case. I can confirm that six sub reports linked to one or more common fields in the parent report work as expected. Haven’t had to merge more than six yet. Using more than 40 will definitely get crowded on the maximum available space. The export to PDF that way is faster and less error prone than joining PDFs after their creation.
    For combination of PDFs with other PDF-producers I still use PDFCreator 1.7.3 (and pdfFactory in cases where the inbuilt compression doesn’t matter). Be aware that problems with font embedding can occur, leading to unreadable or missing characters (bad in an invoice!). For solutions that rely on Ghostscript (like PDFCreator), exhaustive testing with adequate amounts of data (100+) is necessary. pdfFactory is reliable in that regard and has good control over the embedded fonts.
    I have also used iTextSharp (some .Net experience needed) for maximum flexibility.
